In the punishing environment of hydraulic fracturing, a plunger is only as good as its bond. Our Flame Sprayed Nickel-Based Alloy Plungers set the standard for reliability in 4″, 4.5″, and 5″ fluid ends.

Unlike inferior “cold spray” coatings that mechanically adhere and risk delamination, we utilize a premium Flame Spray & Fuse process. This technique applies a high-grade Nickel-Chrome-Boron-Silicon (Ni-Cr-B-Si) alloy to the steel core, which is then fused at temperatures exceeding 1,900°F. The result is a non-porous, homogenous Metallurgical Bond that withstands the extreme thermal shock, abrasion, and corrosion of modern frac and acidizing operations.

2. Technical Deep Dive: The Flame Spray Process

Step 1: Application (The Spray)

We use advanced oxygen-acetylene flame spray systems to deposit the Nickel-Based Alloy powder onto the prepared AISI 1045/4140 steel core. The flame melts the powder particles as they are projected onto the surface, creating a dense, uniform overlay.

Step 2: Fusion (The Critical Difference)

This is where our quality stands out. After spraying, the plunger undergoes a secondary Fusing Process using induction or torch heating.

  • Zero Porosity: Fusing eliminates the microscopic voids inherent in standard spraying, creating a solid, dense barrier against corrosive fluids.

  • ** metallurgical Bond:** The heat causes the alloy to diffuse into the steel substrate. The coating doesn’t just “sit” on the steel; it becomes one with it. This eliminates the risk of coating flaking or chipping, even under high-pressure pulsation (15,000+ PSI).

3. Material Science: Nickel-Based Alloy (Ni-Cr-B-Si)

We use a specially formulated Nickel-Based Self-Fluxing Alloy (industry equivalent to Colmonoy® 6 or 88).
