1. Executive Summary: High-Performance Aftermarket Solutions

For well service fleets operating in abrasive environments, OEM lead times and pricing can be prohibitive. Our Flame Sprayed Ni-Cr-B-Si Replacement Plungers offer a premium, cost-effective alternative that meets or exceeds OEM specifications.

Available in standard 4.0″, 4.5″, and 5.0″ sizes, these plungers feature a heavy-duty hard-facing applied via the Spray & Fuse process. We utilize a specific Nickel-Chromium-Boron-Silicon (Ni-Cr-B-Si) alloy chemistry—industry-renowned for its self-fluxing properties—to create a coating that is virtually non-porous (dense), extremely hard (60 HRC), and metallurgically bonded to the steel core. This is the ideal replacement solution for high-pressure Quintuplex and Triplex pumps.

2. Material Science: The Ni-Cr-B-Si Advantage

Why do we specify Ni-Cr-B-Si (Nickel-Based Self-Fluxing Alloy)? Every element plays a critical role in surviving the frac pad:

  • Nickel (Ni) Matrix: Provides the tough, ductile foundation that resists corrosion from H2S and Hydrochloric Acid (HCl) used in stimulation.

  • Chromium (Cr): Enhances oxidation resistance and contributes to carbide formation for wear resistance.

  • Boron (B) & Silicon (Si): These are the “Fluxing Agents.”

    • During the fusing process, Boron and Silicon lower the melting point of the alloy and act as deoxidizers. They scour the surface of oxides, allowing the coating to wet-out perfectly on the steel core.

    • They also precipitate hard borides and silicides, boosting the surface hardness to 60 HRC.

3. Manufacturing Process: Thermal Spray & Fuse

We do not use “Cold Spray” or simple “Metalizing.” We use a high-temperature fusion process to ensure zero delamination.

  1. Flame Spraying: The Ni-Cr-B-Si powder is injected into an oxy-fuel flame and projected onto the rotating plunger core.

  2. Fusing (The Critical Step): The coated plunger is heated to the alloy’s solidus temperature (~1,900°F).

    • The Boron/Silicon flux activates, creating a liquid phase sintering effect.

    • The porous sprayed structure consolidates into a 100% dense, pore-free layer.

    • Metallurgical Diffusion Bond is formed with the substrate, ensuring the coating will never peel off, even under 20,000 PSI pulsation.

Our replacement plungers are engineered to fit the fluid ends of the industry’s most common high-horsepower pumps:

  • 4.00″ Plungers:

    • Compatible with: SPM® QWS 2500FMC® 2400GD 2500.

    • Max Pressure Application: Deep well, high-pressure fracturing.

  • 4.50″ Plungers:

    • Compatible with: SPM® TWS 2250 / QWS 2700Gardner Denver® 3000.

    • Standard Application: General purpose frac.

  • 5.00″ Plungers:

    • Compatible with: SPM® QWS 2500 XLGD 3000.

    • High Rate Application: High flow rate, lower pressure (Zipper Fracs).

6. Performance Benefits

  • Regrind Potential: The thick fused coating (typically 0.040″ – 0.060″) allows for future regrinding to undersize specs, maximizing your investment.
